Industrial Blower Fan Ventilation System

This article will discuss options for improving energy efficiency when designing an HVAC system and selecting a fan. HVAC design engineers face many choices throughout the planning process, perhaps few as crucial as that of fan equipment, a principal consumer of energy.

Industrial Blowers & Fans Flow Rates

Flow rates are predetermined based on space type and occupancy. Although local codes determine minimum requirements for HVAC systems, ASHRAE Handbook – HVAC Applications provides general design criteria for various commercial and public buildings. These criteria include air movement, room circulation, noise, and filter efficiency. Although all are important, room circulation, in air changes per hour, typically determines airflow requirements. Because flow rate is driven by design criteria, a design engineer’s primary means of reducing energy use is to minimize the static pressure needed to move air through a system.

Air Movement and Control Association (AMCA) International defines system pressure loss as “the sum of the static-pressure losses due to friction, shock, dissipation of velocity pressure at the system discharge, and the static-pressure differences between the entry and discharge openings of an air system. The static pressure a fan must overcome is dependent on many variables, only some of which the design engineer can control. The location of equipment often is determined by the architect and, therefore, limits the engineer’s options.

Blowers and Fans Duct Configuration

Duct configuration and fittings used to connect components are large contributors to static pressure. Other sources of system pressure loss are balancing and control dampers, variable-air-volume (VAV) boxes, diffusers, louvers, coils, filters, and other components in an air stream. Given that velocity pressure is proportional to the square of velocity, pressure loss in most of these components is proportional to velocity squared. This makes size an important factor, as cross-sectional area dictates fluid velocity. For example, reducing air velocity throughout a system by 10 percent would result in a 20-percent reduction in system static pressure. With air power proportional to pressure, this would equate to a 20-percent reduction in energy consumption.

In addition to accounting for all static-pressure loss in a system and achieving required room airflow, a design engineer must adhere to Section 6.5.3 of ANSI/ASHRAE/IESNA Standard 90.1, Energy Standard for Buildings Except Low-Rise Residential Buildings, which limits the power (horsepower) a fan can consume per cubic foot per minute of airflow the fan generates. With flow requirements defined, a design engineer must limit system static pressure to meet this power limitation.

System Effect and Industrial Fans and Blowers

A major contributor to energy consumption that often is ignored is system effect. AMCA International defines system effect as “a decrease in fan performance capability, observed as a pressure loss, which results from the effect of fan-inlet restrictions/obstructions, fan-outlet restrictions, or other conditions influencing the performance of the fan when it is installed in a system.”2 System effect is a reduction in a fan’s ability to generate pressure and can be looked at as an additional system pressure loss. It can lead to underperformance, excessive noise, and vibration in a fan and system.

System Effect and Fan Curves

System effect can be described by its impact on a fan curve. Fan curves are produced from laboratory testing, with fans configured for ideal installations. Testing is performed in accordance with ANSI/AMCA Standard 210-07/ANSI/ASHRAE Standard 51-2007, Laboratory Methods of Testing Fans for Certified Aerodynamic Performance Rating. A fan curve displays performance for a constant speed (revolutions per minute) in terms of static pressure vs. volumetric flow rate. In Figure 1, the intersection of the system-resistance curve and the pressure curve is the operating point of the fan. To move along the system curve to alter fan performance, one must increase or decrease fan speed accordingly. Operating power is where the power curve intersects with a vertical line running through the operating point.

Ideal Industrial Blower Fan Inlet & Outlet Conditions

The ideal inlet and outlet conditions under which fans are tested rarely are seen in the field. As a result, a fan will overperform or underperform in terms of flow rate, static pressure, or both. In Figure 2, a suitable fan was selected, but system effect was ignored. The blue lines represent how the fan would perform under AMCA International test conditions. Actual measured performance is indicated by the red dot. The red line shows how the fan would perform in an AMCA International air test when operating at design speed, but takes into account system effect. The only way to achieve the desired performance is to speed the fan to the rate designated by the green line. The consequence is a higher operating speed, higher brake horsepower, and higher sound levels.

Propeller Fan & Tube Axial Fan Selection

Another key to reducing power consumption is fan selection. Generally, propeller or tube-axial fans are more efficient for relatively low static pressures, while centrifugal-type fans are used for relatively high static pressures. Too often, fan selection is based solely on first cost. The consequence is that a relatively small-diameter, high-speed fan is used. A small fan operating at a high speed generally requires more operating power and produces more noise than a large fan operating at a low speed.

Most of the energy lost in a system is converted to heat. For example, mechanical and electrical energy losses in a fan motor raise the surface temperature of the motor. If the motor is in an air stream, the heat will be transferred directly to the air.

Belt Dive Propeller Fans and other Blower Fan Systems

In a belt-driven system, losses are the result of belt friction, slippage, and / or flexing. All such losses are converted to heat and, if the belt drive is in an air stream, increase the temperature of air. Fan losses quantified by fan efficiency contribute to air-temperature rise as well. As a fan works on a fluid, the friction attributed to the airflow decreases the fan’s efficiency and creates heat. As the efficiency of a system decreases, air-temperature rise increases. In a cooling application, this means increased energy consumption on the part of the compressor. Minimizing inefficiencies results in energy savings. It is the engineer’s responsibility to minimize total system pressure through proper design and layout. This involves balancing economics and efficiencies in specifying a fan. But not all responsibility resides with the engineer. The contractor must ensure appropriate equipment is installed and not base decisions solely on the lowest bid. The contractor needs to be aware of the consequences of poor installation and minimize system effects.

The losses accrued in a system directly affect the system’s power consumption while indirectly increasing the energy consumed by other processes. Energy losses in the form of heat equate to higher operating costs.

Because performance conditions are mandated by codes, proper system design, equipment selection, and installation are the most effective means of minimizing inefficiencies and saving energy.

Industrial Fans and Blowers vs Commercial Fans & Blowers

There is a difference between industrial and commercial grade fans construction. Industrial equipment is specifically designed and built to stand up to the rigors of an industrial application. The differences are concrete and easy to spot…if you know what to look for. Industrial fans and blowers are constructed of heavier duty materials and with higher quality components than their commercial counterparts. When properly applied, industrial equipment can withstand vibration, high and low temperatures, fumes and corrosive gases, materials in the airstream, and many other situations in an industrial environment. The equipment is built to provide longer service life, thus decreasing the need and frequency for replacements. Because industrial fans are expected to last longer, they are designed to be easy to install and maintain.

Industrial Blower Fan Features vs Commercial Blowers Fans

The best way to see the difference between an industrial product and a commercial product is to compare them feature for feature, including product weights. In the below example we’ll look at commercial panel fans versus Canada Blower industrial panel fans. The commercial grade panel fan has sheet metal, riveted blades, and a riveted hub. Canada Blower industrial panel fans have a solid, one-piece cast aluminum airfoil propeller or a cast aluminum adjustable pitch propeller. Lighter fans sometimes have balance weights clipped, bolted, or welded to the back of the fan blades, which can fly off during operation. Canada Blower cast aluminum propellers are precision ground and balanced, and therefore require no balance weights.

Industrial Fan Aerodynamic Design

Another difference between the commercial and industrial fan is in the aerodynamic design. Canada Blower originally developed the air seal venturi to improve performance. With this design, the propeller is larger in diameter than the venturi opening, thus creating an air seal. This design eliminates back flow of air pressure and increases air delivery by 10% or more. The way most other panel fans are designed, the propeller is smaller than the venturi opening. This type of fan is easier to manufacture, but significantly less efficient. The basket fan provides even less value because of the air that is lost around the sides of the fan. A Canada Blower venturi design fan pushes the air velocity from the blades out the front of the fan for increased spread and throw versus a commercial type fan.

Industrial Fans for Shipment

There are also installation differences to consider when purchasing a panel fan. Many commercial fans are shipped in parts. The motor and accessories may be shipped loose and must be assembled to the fan when received. In addition the commercial fan shown on the previous page has no provision for panel mounting or for accessory mounting. This means holes for bolts and mounting hardware must be drilled even before it can be completely assembled or installed. Energy recovery applications typically use two fans that provide air through a heat exchanger that “treats” the air by heating or cooling it before it enters the building. Industrial Pressure Blowers

Elevator shafts require proper air moving equipment to provide smoke control in the event of a fire. Pressurization is used to prevent smoke from migrating through elevator shafts to other floors, similar to how fans are used to control smoke in stairwells. Large Industrial Fans

Today there are a wide range of commercial extractor fans available on the market to cover just about every application imaginable; from large commercial applications, such as restaurant kitchen extractor systems, to quiet airflow systems that are virtually silent in operation.

Axial Fans

While a commercial kitchen extraction system, commonly made in stainless steel can cost several thousand pounds to buy and install, a large vent-axia through wall extractor fan may be fine for a small hot food business such as a shop making toasted bacon sandwiches.

High Pressure Blower

The new quiet airflow extraction systems are proving popular as they have a high airflow, yet can barely be heard running. This helps keep environmental noise down, and this is often important in an office workplace.

Industrial Inline Fans

Commercial in-line fans are available that sit above the ceiling, often some distance from the room they are actually extracting the air from. They are connected to vents in the ceiling by ducting, which then connects to the inline fan, and then expels the air through more ducting to a grill in an outside wall.

This type of fan has to be used in certain “classes” of environment by law, whereby no electrically powered unit can be placed within a certain distance of damp areas, such as shower rooms as an example.

Industrial Blower Fans Buying

When buying a commercial extractor fan, you will have to take more into consideration than when purchasing a domestic extractor fan. The reason for this is that whilst a domestic fan may be cheap to buy and install, and can be replaced at a low cost if it breaks, the same cannot be said of a commercial extraction system.

Large Industrial Blower Fans Supplier

Most large commercial extractor fan installations will cost several thousand to buy, and will need professional installation. So given the investment you may make in one, you need to be buying with a reputable supplier, as you may be installing it in an environment where you may have to stop work if the extractor fan system breaks down, such as in a commercial kitchen.

If this happens, you need to know that someone can come out and fix your extractor fan very fast, as if you have to close your kitchen down, you will be losing money until it is fixed. So you need to do some research about the company you are buying your fan from, and ensure that they can provide a fast call out, and that they carry sufficient spare parts.

This is accomplished by using re-circulated heated or chilled water that is sprayed into the air. High Temperature Blowers

Flue gas recirculation is a highly effective technique used for lowering Nitrogen Oxide (NOx) emissions from burners. This is particularly crucial, as NOx is a significant pervasive pollutant that produces a negative array of health and environmental by-products. NOx emission levels can be greatly reduced in industrial boilers by reticulating used flue gases back into the system. This process lowers the peak combustion temperature and drops the percentage of oxygen in the combustion air/flue gas mixture, delaying the formation of NOx caused by high flame temperatures. Since aluminum is non-magnetic and non-toxic, Buffalo’s pressure blowers are recommended for both electronic and food related applications. The non-sparking properties qualify Buffalo’s pressure blowers for AMCA Type B spark resistant rating.

To meet specific applications, Northern Fan Co. PB radial fans can be built with stainless steel or alloy construction. Split housings facilitate wheel removal without disturbing connecting ductwork. Integral inlet boxes, pre-spin inlet dampers and opposed-blade outlet dampers all control air flow. Belt guards and shaft coolers are also common options, in addition to the various housing and wheel liners. Northern Fan Co. Pressure Air Fans are at work in as many diverse applications as they are in locations throughout the world. Clean air applications include combustion air, air drying primary air ejectors, and product cooling. This fan can handle pneumatic conveying systems. The HPB fan is ideal for corrosive exhaust, air pollution systems and chemical processing. By adding ceramic tile or chromium carbide wheel and housing liners, Northern Fan Co.’s PA fans easily handle abrasive materials. In particular, fans with ceramic tile liners are extremely effective in pulverized coal applications, handling up to 250 grains per cubic feet of air. For corrosive gases, a stainless steel wheel and housing is available, or a lower cost rubber-lined, mild steel housing will often fulfill the requirements.

Axial Ventilator Fan vs Axial Blower Fan

A variable pitch blade in axial fan blower is used where precise control of static pressure within supply ducts is required. The fan wheel will spin at a constant RPM . The blades follow the control pitch hub. As the hub moves toward the rotor the blades increase their angle of attack and an increase in flow results.

Axial Ventilators

Axial flow ventilators have blades that force air to move along the shaft about which the blades rotate. Axial fans blow air across the axis of the fan, linearly, hence their name. This type of fan is used in a wide variety of applications, ranging from small cooling fans for electronics to the giant fans used in wind tunnels.

Some examples of axial fans are:

Table fan – Basic elements of a typical table fan include the fan blade, base, armature and lead wires, motor, blade guard, motor housing, oscillator gearbox, and oscillator shaft. The oscillator is a mechanism that motions the fan from side to side. The axle comes out on both ends of the motor, one end of the axle is attached to the blade and the other is attached to the oscillator gearbox. The motor case joins to the gearbox to contain the rotor and stator. The oscillator shaft combines to the weighted base and the gearbox. A motor housing covers the oscillator mechanism. The blade guard joins to the motor case for safety.

Electro-mechanical fans – among collectors, are rated according to their condition, size, age, and number of blades. Four-blade designs are the most common. Five-blade or six-blade designs are rare. The materials from which the components are made, such as brass, are important factors in fan desirability.

Ceiling fan with light. Ceiling fan – A fan suspended from the ceiling of a room is a ceiling fan.

In automobiles, a mechanical fan provides engine cooling and prevents the engine from overheating by blowing or sucking air through a coolant-filled radiator. It can be driven with a belt and pulley off the engine’s crankshaft or an electric fan switched on/off by a thermostatic switch.

Centrifugal Fans

In centrifugal fan, as opposed to axial flow fan, the air is moving perpendicularly to the fan shaft. Often called a “squirrel cage” (due to its similarity in appearance to exercise wheels for pet rodents), the centrifugal fan has a moving component (called an impeller) that consists of a central shaft about which a set of blades, or ribs, are positioned. Centrifugal fans blow air at right angles to the intake of the fan, and spin the air outwards to the outlet (by deflection and centrifugal force). The impeller rotates, causing air to enter the fan near the shaft and move perpendicularly from the shaft to the opening in the scroll-shaped fan casing. A centrifugal fan produces more pressure for a given air volume, and is used where this is desirable such as in leaf blowers, hair driers, air mattress inflators, inflatable structures, and various industrial purposes. They are typically noisier than comparable axial fans.

A mixed flow fan – is an air moving device in between axial flow fan and centrifugal fan. Mixed Flow fans are an excellent choice for return air, supply, or general ventilation applications where low sound is critical. As compared to similarly sized tubular centrifugals and vane axials, a mixed flow fan will be 5-20 dB quieter! In addition, the mixed flow wheel is extremely efficient and will cut down on operating expenses.
